Plastics have lower thermal conductivity and are prone to melting, smearing, or burning if heat is not evacuated quickly. High cutting speeds with sharp tooling and air blast or mist coolant are typical strategies. Plastics also deflect more under cutting forces than metals, requiring careful fixture design for thin sections.
POM (acetal/Delrin) is considered the most machinable engineering plastic—it holds tolerances well and produces clean chips. PEEK, nylon, and polycarbonate also machine well. PTFE, UHMW-PE, and flexible materials like TPU are more challenging because they deform rather than shear cleanly.
For stable materials like POM and PEEK, tolerances of ±0.05 mm are routinely achievable. Tighter tolerances (±0.02 mm) require temperature-stabilized measurement and single-setup processing. Materials with high moisture absorption (unfilled nylon, LDPE) show more dimensional variation and require wider tolerance bands.
PEEK can be milled with carbide tooling at moderate speeds with generous clearance angles. Coolant or air blast is important to prevent surface discoloration from heat. We verify that PEEK stock has been annealed before machining to release pre-existing stress, which reduces warpage after material removal.
Warpage in flat plate milling comes from releasing residual stress in the stock material as material is removed asymmetrically. Strategies include annealing the blank before machining, removing material from both sides in balanced steps, using vacuum fixturing, and allowing the part to relax between rough and finish operations.
