Thermoforming shapes a pre-extruded sheet over a mold using heat and pressure or vacuum. Tooling cost is typically 80–90% lower than injection mold tooling, making it suitable for large parts or lower volume production. Injection molding offers tighter tolerances and can produce complex geometry with ribs and bosses that thermoforming cannot easily replicate.
ABS, HIPS, PETG, PC, HDPE, PP, acrylic (PMMA), and ASA are commonly thermoformed. Material choice depends on impact resistance, UV stability, chemical compatibility, heat resistance, and whether the part requires food contact or medical compliance.
After forming, parts are trimmed by die cutting, router CNC machining, or laser to the final outline. Router trimming is most common for tight dimensional control. Trim fixtures hold the formed part during cutting to ensure consistency across production runs.
The inner surface that contacts the mold can be finished to a high standard. The outer surface quality depends on the incoming sheet quality. Cosmetic expectations for thermoformed parts should be reviewed against the sheet and mold condition, as surface quality is not as controlled as in injection molding.
Thermoforming handles parts from a few centimeters to several meters in a single sheet. Very large panels, trays, covers, and housings that would require massive injection tooling are economical to thermoform. The process is particularly well-suited to shallow-draw parts with large surface areas.
