FAQ: Plastic Joining and Welding Services

What plastic welding methods are available and when is each appropriate?

Ultrasonic welding is fastest and most common for rigid thermoplastic assemblies in production—suitable for ABS, PC, nylon, and acrylic. Hot plate welding is used for larger, simpler joint geometries in polyolefins (PP, PE). Laser welding handles transparent-to-opaque interfaces requiring clean, flash-free joints. Vibration welding handles large parts with irregular joint geometries.

Can welded plastic joints achieve the same strength as the parent material?

In ideal conditions with compatible materials and optimized process parameters, weld strength can reach 80–95% of the parent material tensile strength. This requires compatible resin grades, correct energy and pressure settings, and clean joint surfaces free of contamination.

What materials cannot be welded together?

Most thermoplastics can only be welded to the same or closely chemically related material. PP and PE cannot be welded to ABS or PC because their melt temperatures and chemical structures are incompatible. When two dissimilar plastics must be joined, adhesive bonding, mechanical fastening, or overmolding is used instead.

How is weld quality inspected in production?

Visual inspection for flash, incomplete weld lines, or discoloration is the first screen. Pull testing of sample welds verifies joint strength against specification. Dye penetrant or pressure testing is used for sealed enclosures. Ultrasonic C-scan inspection can detect internal voids in critical structural welds.

What is the tooling investment required for ultrasonic welding?

An ultrasonic welding fixture (nest) and a sonotrode (horn) machined to match the joint geometry are required. Tooling cost is typically a few thousand dollars for simple geometries, rising to significantly more for complex parts with multiple weld zones. Compared to adhesive bonding, ultrasonic welding tooling is quickly recovered through cycle time reduction and improved repeatability in volume production.
